Lost Wax / Investment Casting


Investment casting is an industrial process based on lost-wax casting is one of the oldest known metal-forming techniques, from its earliest form where beeswax was used to make the patterns through to today where complex compound waxes are used and recycled.

Investment casting, which derives its name from the pattern being invested (surrounded) with refractory material, has been used in various forms for the last 5,000 years and is valued for its ability to produce components with accuracy, repeatability, versatility and integrity in a variety of metals and high-performance alloys.

The process may be more time confusing to more modern manufacturing methods but the results are worth the wait – The process can be used for both small castings of a few ounces and large castings weighing several hundred pounds. It can be more expensive than die casting or sand casting, however unit costs decrease with large volumes.

Investment casting can produce complicated shapes that would be difficult or impossible with other casting methods. It can also produce products with exceptional surface qualities and low tolerances with minimal surface finishing or machining required.

Green Sand Moulding

Green Sand Moulding


The traditional green sand moulding lines at our business are the foundations from which we were built – producing silverware castings in the early days through to this day the MD still tells us of his skill in completing the “tea cup and spoon” challenge that all skilled apprentices were required to master during their apprenticeships.

Green Sand moulding is ideal for small batch quantities where the complex shapes require hand crafted moulds to find a suitable joint lines and further jointing for intricate core assembly.

Predominately used for bronze casting work that require a high surface finish the green sand bench is always dressed with an array of loose patterns awaiting their manufacture – from model railway components to decorative bronze plaques.

This way of manufacturing did fall out of favour when more modern forms of production were introduced such as resin bonded sands and automated moulding lines however here at CHC we have always kept on with a small production this way.

These days we also use this method of moulding in our rapid prototyping service – where we take a 3D CAD model, 3D print a model pattern in plastic and then produce the green sand mould from this pattern. This process is jokingly known in our foundry as the “dinosaur and droids” process.

We have 4 pressure die casting cells in the business, 2 Buhler machines for the production of castings up to 4.5kg, 1 Frech DAK unit for the production of castings up to 10.5kg or for use with dies on bolster plates and finally a larger Buhler with the capacity for castings up to 25kg.

Die casting is a metal casting process that is characterized by forcing molten metal under high pressure pistons into a mould cavity. The mould cavity is created using two hardened tool steel dies which have been machined into shape and work similarly to an injection mould during the process.

Robotic arms are used to ladle in the molten metal as well as to remove the casting once finished and to spray the moulds in preparation for the next “shot”. Other automated processes include clipping tools used to remove the casting from its feeder system – this reduces the amount of manual finishing required to a minimum if any at all.

High pressure die casting is predominantly used high volume cast parts, where consistent accuracy and high tolerances are required. The set up costs are more than that of sand casting and gravity die casting however this is countered by a vastly reduced unit cost.

Gravity Die Casting

Gravity Die Casting


Gravity Die casting is the ideal process for manufacturing castings with requirement of high volume castings with consistent accuracy.

This process of casting uses hardened steel or cast iron permanent dies with impressions of the part, the runner and feeder systems already in set locations – avoiding the labour intensive method of making the moulds. Aluminium or Zinc is then poured into the cavity between the die sides and left to set, this can take anything from a few seconds to a few minutes – once set the die is opened, the casting is removed, inspected and left to chill.

The casting tolerances available with die casting are by far more than that of sand casting, with thinner wall sections and more complex shapes being achievable and the use of in-house produced shell cores to give high quality internal finishes as well as external.

Dies are always kept highly maintained at our premises, use of specialised coating and cleaning equipment means that the surface finish of the casting is to the highest possible standard and this also aides with the life expectancy of the tool.

Sand casting is one of the oldest and most widely used metal casting skills and our team are recognized by customers across the globe for our ingenuity and ability in this area.

Our sand casting plant houses some of the most advanced equipment available for the continuous and seamless production of high integrity castings.

Using varying fine grades of sand and the correct computer controlled levels of hardening resins means that we have the ability release the correct amount of fine detailed facing sand and then back fill with reclaimed sands to build the moulds, this ensures that wastage is kept to a minimum and sand reclamation is as environmentally efficient as possible.

Our six state of the art aluminium melting furnaces have a total capacity in excess of 2500kg – with an achievable individual sand casting weight of around 70kg – giving us great flexibility on the size of work we can undertake and along with their ability for continuous melting throughout the day we can achieve extremely competitive prices and lead-times.

Suitable of producing one off intricate detailed castings through to multiple impression regular running medium to large quantity work, Sand casting is an extremely cost effective means of production.
